What is Casting?

 

Casting is a manufacturing process that transforms a metallic material from a material prototype into a specified shape, and it is applicable to many complex and precise parts manufacturing fields.Compared to CNC machined parts of the same size, CNC machining takes a long time and costs a lot of time as well as has a high rate of material waste if the parts are processed step by step from raw materials to molded precision parts.The casting method not only saves production time and reduces material waste, but also has the advantages of one-piece molding to avoid welding, the weight of a single casting can be up to several tons, and supports mass production.

The core step of casting is to melt the metal material into metal solution and inject it into the model to solidify and finally get the casting blank.To obtain the castings that meet the customer's requirements, it is also necessary to carry out the process of CNC finishing, precision milling of some parts that need to be machined.We are capable of machining surfaces with a tolerance of ±0.03 mm.

Advantages and Disadvantages of Casting Service

 

Advantages

 

High material utilization

In order to produce the same shape of product, casting method can avoid material waste and the material utilization rate is as high as 95%; in case of CNC machining, a large amount of material will be wasted from the prototype milling to the shape of the product.

Integrated molding of complex structures

To produce products with complex structures, casting can be used to produce blanks in molds, and then after subsequent finishing operations, we can obtain high-precision castings as specified by customers.If you want to use other production methods, first of all, it is more difficult to process complex structures, and secondly, some products can not be processed to obtain the final product, but also need to be welded and other operations.

High product consistency in high volume production

In the face of mass production, the casting method uses a uniform mold for casting, the castings obtained can be consistent in appearance and details, compared to other production methods, the product consistency is higher.

Disadvantages

Batch operation is prone to surface defects

In the process of batch casting, if a non-consumable mold (recyclable) is used, a little material may be left inside the mold during demolding.If the mold is not carefully cleaned before casting, it is likely to result in some depressions on the surface of the cast blanks, affecting the quality of the product.

Mould production cycle problems

For different casting methods using different molds and materials, the time spent on mold making is also different.Such as the use of wood, expanded polystyrene, resin, metal and other materials, mold production cycle can be completed in the slowest week.But for the lost wax casting process using the mold in the production process contains a wax mold, group tree, shell making process, so the mold production cycle up to several weeks.

Different Types Of Casting

 

There are five common casting methods, which are die casting, gravity casting, vanishing mold casting, sand casting and investment casting.Next I will briefly introduce these casting methods.

Die Casting

Die casting is also divided into hot chamber die casting, cold chamber die casting, vacuum die casting and extrusion die casting.The main casting method is through the high pressure of molten metal into the precision mold at high speed, rapid completion of filling and solidification.

Gravity Casting

Gravity casting is a use of gravity to make the molten metal liquid slowly flow into the model, after cooling the formation of casting blanks casting method, which also belongs to a kind of die casting process.Before injecting the metal solution, the sealing of the equipment is checked.After the inspection is completed, the first steel mold will be pushed into the model inside, and the upper and lower models will be merged, and then by the workers to the liquid injection port into the molten metal solution, and then the machine slowly tilted to 90 °, so that the liquid fully inflow.After a period of resting, the model can be cooled with cooling water to accelerate the solidification of the liquid, and the casting blank is finally removed.

 

Lost Foam Casting

Lost foam casting is a method of producing cast blanks using expanded polystyrene as a mold. The molten metal solution is injected into the model, forming the casting shape of the foam mold and melting the mold.This method can realize complex casting shapes, but has the disadvantage that it tends to cause air bubbles on the surface of the casting blank, which affects the casting results.

Sand Casting

Sand casting is a method of making upper and lower double-layer molds with sand and pouring molten metal solution into the upper mold, which is slowly injected into the mold through pipes designed to form the final casting.This casting method is characterized by the use of molds made of sand, clay, water and other additives, and the molds are divided into two parts, the upper mold will be pre-designed with a gate pipe to facilitate the inflow of molten metal solution, while the lower mold does not have this gate system.When combining the upper and lower molds, it is necessary to lay a layer of sand between the two molds to facilitate the subsequent separation and removal of the casting parts.

Investment Casting

Investment Casting, also known as Lost Wax Casting, is characterized by the production of a wax version of the final product prior to casting.This wax version can be made in three ways: 1. by carving or machining a replica of the product into a block of wax; 2. by machining a metal mold of the final product and filling it with hot wax; and 3. by using 3D printing to create a model of the final product and wrapping it in gelatin to form a gelatin mold.After the wax mold version is made, it is necessary to set up the wax channels and sprues, and repeatedly immerse the whole body in ceramic slurry, and then carry out the dewaxing operation (removing the wax mold by means of heating) after the ceramic slurry dries out and hardens, and ultimately form a ceramic empty mold with a pouring system.Molten metal is poured into the empty mold and the casting is removed by breaking the ceramic mold after solidification.This is a tedious casting process, but the surface quality of the cast product is high and it is a fine casting.

The Basic Metal Casting Process

 

Step 1:Create the pattern

Before we start casting, we need to create a patterning based on the customer's drawings, common materials for patterning are wood, metal, wax, tree resin, polystyrene materials etc.And there are two ways to create the model, one is to CNC machine the material as a whole and the other is to create it using additive manufacturing process (3D printing).We should also pre-design the casting system.

Step 2:Make the mold

After the model is created, we need to make product molds based on this model.There are two types of molds created in this step, one is reusable molds (usually metal molds) and the other is disposable molds (such as molds made of sand, ceramics, plastics, etc., which are destroyed when they are demolded in step 5).If the mold itself has internal space or holes, we will remanufacture the molding core in order to ensure that the cast product is consistent with the user's drawing.

Step 3:Material selection

Generally the materials for metal casting are divided into iron-based alloys and non-iron based alloys.The iron-based alloys we can provide are ductile cast iron, gray cast iron, carbon steel, stainless steel and other steel materials, and the non-ferrous alloys we can provide are aluminum alloys and copper alloys.In terms of material selection, we will choose the material according to the requirements on the drawings provided by customers.

Step 4:Melting and pouring

After selecting the material, we need to put the material into the furnace and after the temperature reaches the melting point of the material, the material starts to melt into a metallic liquid.After the material is completely dissolved, we need to wear protective gear and use professional tools to pour the metal solution from the furnace into the mold cavity.

Step 5:Cooling and demolding

After the previous step, we need to wait for the metal liquid inside the mold cavity to cool and solidify, and if necessary, we can use cooling water to physically cool the outside of the mold.After solidification, the mold will be demolded, and the casting blank can be obtained after demolding.

Step 6:Precision CNC machining

The castings completed through the above steps do not meet the customer's actual application requirements and need to be processed on the machined surfaces.Generally through the CNC lathe and grinding machine casting blanks for processing.For the non-machining surface we cast the error in ± 1 mm, for the machining surface, we can process to the error in ± 0.03 mm.
